A growing share of our calls now come from metal building and pole barn owners, and they usually start with the same complaint: the building sweats. Water beads on the underside of the roof panels and drips on the tractor, the tools, the hay, the inventory. In our experience, the fix is almost always the same — closed-cell spray foam applied directly to the metal skin.

Why Metal Buildings Sweat in Climate Zone 3A

Greenville sits in IECC Climate Zone 3A — humid subtropical — in the Piedmont, up against the foothills of the Blue Ridge. From late spring through early fall, outdoor air along the I-85 corridor carries real moisture, and metal is the worst possible skin for that air because it conducts temperature almost instantly. On clear nights the roof panels radiate heat and cool below the dew point; the humid air inside the building condenses on the underside of the panel and drips. Winter brings the reverse: warm, moist air inside a heated shop condenses on cold metal. Either way, an uninsulated metal building in the Upstate is a condensation machine.

The damage is slow but steady. We see rust streaks bleeding from fasteners, water staining on stored material, musty smells in enclosed lean-tos, and purlins with surface corrosion that shouldn’t be there at the building’s age. Owners often assume the roof leaks. Most of the time it doesn’t — the water is coming from the air inside the building.

Why Fiberglass Batts Fail Against Metal

Most “insulated” pole barns we inspect around Spartanburg, Anderson, and Greer tell the same story. Batts — even batts with a vapor-barrier facing — cannot seal against a ribbed or corrugated panel. Humid Zone 3A air moves freely around every edge, purlin, and seam, reaches the cold metal behind the batt, and condenses where you can’t see it. The facing was never a real vapor barrier: the seams aren’t sealed, the facing tears on fasteners and banding, and the gap at every rib defeats it. The batt then absorbs the condensation, sags under its own weight, and pulls away from the panel within a few years — leaving wet insulation, hidden rust, and an R-value that exists only on paper. Fiberglass works by trapping dry air. Against metal in this humidity, the air isn’t dry.

How We Insulate Metal Buildings: Closed-Cell on the Skin

The right assembly is closed-cell spray foam applied directly to the underside of the metal panels. It adheres tenaciously to the steel, conforms to every rib and corrugation, and seals around every fastener penetration and panel lap — the foam is the air sealing and the insulation in one step. Closed-cell chemistry delivers R-6 to R-7 per inch, so two to three inches on a roof panel provides real thermal performance without framing out a cavity. Just as important in this climate, the cured foam acts as a vapor retarder: humid interior air never reaches the metal, so there’s nothing to condense. It also bonds the panels rigidly, adding measurable stiffness to the building — a side benefit owners notice the first windy day after we spray.

One thing we tell every owner straight: we’re insulation contractors, not roofers or metal fabricators. If panels are rusted through or the roof actively leaks, foam won’t fix that — we’ll point it out during the evaluation and tell you to handle it first.

Workshops, Barns, Warehouses — and Commercial Work

The applications vary, but the physics doesn’t. Workshops — conditioned shops from Taylors to Easley — get comfort, shorter runtimes, and tools that don’t rust overnight. Pole barns and agricultural buildings around Clemson, Seneca, and Simpsonville stay drier, which matters when the drip lands on hay, feed, or equipment. Warehouses and light commercial buildings along the I-85 corridor through Greenville, Mauldin, and Rock Hill protect inventory and make conditioned space practical. We serve commercial clients as well as residential, and commercial metal buildings are some of the most straightforward foam jobs we do — large open bays, clear panel access, immediate results.

The cheapest time to foam a metal building is during construction, before interior finishes and stored equipment go in. New-construction insulation is a regular part of our work across the Upstate, and we also perform insulation testing and evaluations as a standalone service if you want a straight read on an existing building before you commit to anything.

What Metal Building Insulation Costs in the Upstate

Pricing works per board foot — one square foot of coverage at one inch thick — so the total depends on the thickness we apply and the area we cover. Open-cell spray foam runs $1.00 to $1.60 per board foot installed. Closed-cell — the product we recommend on metal — runs $1.60 to $2.60 per board foot installed. Panel profile, building height, lift access, and prep all move the final number, which is why we quote only after an on-site evaluation, never sight unseen.

Duke Energy serves most of the Upstate and offers rebates for qualifying insulation and air-sealing work. The amounts vary by measure and change annually, so confirm current amounts before you schedule — we’ll point you toward the right program during your estimate. On the federal side, the 25C energy-efficiency tax credit expired December 31, 2025, and no federal insulation tax credit currently applies. Anyone still promising one is behind on the news.
